Stock exhaust manifolds come from the factory as cast parts on vehicles, which means they were hot-poured into a casting mold. After the casting process, inspectors check them for bubbles, cracks and imperfections. The surfaces on the inside of the exhaust manifolds remain typically rough, with inconsistent casting shapes and small deformities. Exhaust combustion gases that pass through stock exhaust manifolds meet resistance, which can cause some back-flow and overheating. A competent repair person can use some tools and techniques to cut and polish the insides of the exhaust ports, which will increase exhaust flow, reduce heating and increase horsepower and performance.

Step by Step :

Make sure you have the exhaust manifold removed from your vehicle. Use a socket to remove any oxygen sensors inserts, heat riser linkage and valves or any other component of plug that screws or bolts into the manifold. Clean the inside and outside of the manifold with carburetor clean and a long-handle wire brush that has a small head. Wipe the inside and outside of the manifold dry with rags.

Set the exhaust manifold in a bench vise, with the port openings facing at an angled, upward direction. Secure it tightly. If your manifold still has studs in it, soak the studs with penetrating oil and let them sit. Remove the studs with a pair of vice grips, or double-nut each stud and unscrew them with two end wrenches. Plug each threaded hole in the manifold with wads of masking tape, so no metal will enter the threaded area.

Hook up a flat grinding disk to a die grinder and grind the gasket mating surface of the exhaust manifold. Go over it lightly, without applying too much pressure; do not bear down in one spot. Keep the disk moving in a circular pattern Grind until the surface shines and all old gasket material has been removed.

Color the lip of each exhaust port all the way around with a red felt pen, covering about 1/2-inch on all sides. Place a new exhaust manifold gasket over the manifold ports. Align it perfectly with the stud or bolt holes. Tape the gasket in place with masking tape. Take a sharp scribe and draw an outline of the gasket opening onto the red area where you marked it. Scribe all the ports. Remove the tape and gasket.

Place a burr cutting bit in the die grinder. Place the bit inside an exhaust port and begin grinding all of the excess metal on the outside of the port lip. Grind only to your scribe mark on the red area. Grind into each port area about an inch or two in depth inside the manifold. This will open up the port diameters to the actual gasket size opening.

Extend the die grinder further inside the manifold, when finished cutting the port lips. Move the die grinder in and out with swift motions, grinding the sides, top and bottom of the runner tubes evenly. Go in as far as you can. Use a flexible extension on the end of the die grinder if you require more depth.

Grind all the port runner tubes in a similar fashion. If you see a casting nub or casting mound in any of the runners, grind them flat. Just make sure the casting nub or mound does not serve as a needed part of the external structure, like a threaded bolt hole. Use your eye and judgment to determine how much metal you can remove without grinding through the manifold wall. Leave plenty of metal material, so as not to weaken the runner pipes.

Reposition the exhaust manifold in the vice, with the pipe end facing up. Grind deep into the end of the exhaust manifold, reaching as far as the extension allows. Try and overlap your previous grinding area that you performed from the other side. Use swift back and forth strokes. Change out the burr bit if it loads up or becomes dull.

Hook a sanding roll bit up to the die grinder extension. Sand out the inside of the lower exhaust pipe port. Penetrate deep inside, as far as the bit will reach. Use circular motions, while pulling the sanding bit in and out of the pipe port. Change out the sanding rolls when they become loaded up or frayed.


Step by Step :

Flip the exhaust manifold in the vice, setting it in the position you had it before. Use the sanding roll bit on each exhaust port runner tubes; move in a circle; push and pull. Sand all of the ports, penetrating deep inside. Change out the sanding rolls frequently. This concludes the last polishing step to the porting process. For very fine polishing, change the sanding rolls to a very fine grit and repeat the process.


Step by Step :

Remove the wadded masking tape from the stud holes. Use an air compressor nozzle to blast all metal shavings and dust from the inside of the manifold. Blow out the threaded exhaust stud holes. Blast off the exterior of the exhaust manifold. Dip the studs in oil and screw them back into the manifold with vice grips, or tighten them with two end wrenches over two locked nuts. Paint the exhaust at this time, if desired.
Tips & Warnings
You can port the exhaust ports on the cylinder head sides in the same fashion, by installing a gasket on them and scribing them, as did with the exhaust manifold. Just remember that the head must be removed from the engine block to do so, and the valves must be taken out.

You can port the exhaust pipe (or header flange) to match your pipe porting and the end of the exhaust manifold, but you will have to remove the pipe assembly at the yoke and catalytic converter fittings.

Park your vehicle on a flat surface. Raise the hood and prop it open. Allow the engine to cool completely. Disconnect the turbo and any additional items, such as exhaust gas temperature sensors, that may be connected to the exhaust manifold. Do not remove the turbo itself; simply disconnect it from the manifold. Remove the manifold heat shield by loosening the four bolts holding it in place.

Remove the bolts that secure the exhaust manifold to the engine head, using a 13 mm deep socket. Store the bolts in a safe location, as you will need them for reinstallation of the manifold.

Clean the exposed surfaces on the head of the motor, turbo and exhaust manifold using a clean, lint-free rag. Installing the new gasket onto a clean surface will help ensure a tight seal and reduce the risk of exhaust leaks.

Coat all of the bolt holes where the exhaust manifold attaches to the engine, using an anti-seize product. Repeat this process on the mounting holes for the turbo on the exhaust manifold. The application of anti-seize will help ensure that the bolts are manageable during any future repair work.

Line up the new exhaust manifold gasket on the exhaust manifold itself. Slip the exhaust manifold and gasket into position against the engine and replace the 12 manifold mounting bolts. Secure the manifold in place and reconnect the turbo to the manifold gasket. Secure the heat shield and any additional sensor components that you removed during the course of the gasket installation.

Torque the exhaust manifold bolts to the specifications listed in the owner's manual. Test drive the vehicle and check to see that the initial issue has been remedied by listening and visually inspecting for exhaust leaks at the manifold gasket.
